When one room won’t cool or heat, the instinct is to blame the system. Frequently the system is fine and the problem is in the path between the equipment and the room: the ductwork. The EPA estimates that a typical home loses 20–30% of conditioned air through duct leaks and poor connections — before it reaches a single register.

How ductwork actually works

The duct system has two sides:

Supply side: The air handler or furnace pushes conditioned air through the supply trunk (the main large duct, typically sheet metal) into smaller branches that run to individual registers. Each branch is sized to deliver a specific volume of air to its room.

Return side: Separate return air grilles (usually fewer and larger than supply registers) pull room air back to the air handler to be reconditioned. The return side is as important as the supply side. If the return is undersized or leaking, the system can’t move enough air, which raises static pressure, reduces efficiency, and can cause the equipment to short cycle.

Most homeowners focus on supply registers when there’s an airflow problem. Return air is the more common culprit.

Filter First, Always

Before assuming any duct problem, confirm the air filter is clean and correctly installed. A clogged filter restricts airflow in a way that mimics leaky or undersized ductwork: the system runs but can’t deliver air, rooms are uneven, and static pressure climbs. A filter that’s been in place 6 months in a dusty home can drop system airflow by 20–30% on its own.

When the problem is the ductwork

The duct system is the real problem when:

  • The filter is clean and the system was recently serviced, but certain rooms or zones still underperform consistently.
  • You have flex duct in an attic or crawlspace and the system is more than 10 years old. Flex duct degrades, kinks, and can partially collapse under insulation, reducing airflow to near zero in affected runs.
  • The house has had renovations that closed off or rerouted supply registers without rebalancing the duct system.
  • You’re buying an older home where the ductwork predates central AC — ducts designed for heating only are typically undersized for cooling air volumes.

Warning signs of a duct problem:

  • Visible gaps or disconnected sections in accessible areas (attic, basement, crawlspace)
  • Flex duct that’s kinked, compressed, or has more than two sharp bends on a single run
  • Return grilles that pull very hard (high static pressure symptom)
  • Dust or insulation fibers at supply registers (supply duct running through dirty space with leaks)
  • Significant temperature differential between floors that isn’t resolved by thermostat zoning

What a duct inspection involves

A basic visual inspection covers accessible ductwork: attic, basement, crawlspace, and any exposed ducts in mechanical rooms. This catches disconnected joints, visible tears in flex duct, and missing insulation.

A duct leakage test (blower door or duct blaster) measures how much air the system loses as a percentage of total airflow. Industry standard is to target less than 10% leakage; many older homes test at 30–40%. This test is the only way to quantify leakage in inaccessible sections and to verify that sealing or replacement work actually reduced it.

If a contractor recommends duct sealing or replacement without performing a leakage test before and after, ask why. The test is how you know the work was worth the cost.

What to do next
